The Challenge

From Prototype Builds to High-Volume Production

Lodestar Technology is a security‑focused innovation company developing next‑generation firearm technology. Their new LNK9 handgun integrates user‑authorized access and intelligent safety features directly into the firearm - a major step forward in responsible gun ownership.

As Lodestar prepared to launch the LNK9, they needed to move from building a handful of prototypes to a production environment capable of 40,000+ units per year. But they were starting from scratch:

  1. No defined production flow
  2. No operator workstations or material‑handling racks
  3. No established production line

To meet their launch timeline, Lodestar Technology needed a partner to translate a prototype process into a scalable, efficient, and repeatable manufacturing system. 

 

The Solution

A Scalable, Flexible Production System Built on Lean Principles

Novo Lean Solutions partnered closely with Lodestar to design, build, and launch a complete production line using lean manufacturing fundamentals, ergonomic workstation design, and targeted data collection.

1. Turning Prototype Steps Into a Data‑Driven Production Flow

Novo Lean Solutions’ specialists began by mapping the entire LNK9 assembly sequence and converting it into a continuous‑flow production line. They identified the critical data points needed to measure (i.e. takt time, performance, and bottlenecks) and used that data to shape the design of each workstation and material flow rack. Using modular T‑slot aluminum, Novo Lean Solutions built custom Industrial Workstations tailored to every stage of the build. Each station was engineered to hold the right tools, inventory, and WIP, minimizing motion, reducing strain, and supporting consistent quality. Novo also trained Lodestar Technology’s new production leaders and operators on lean best practices, ensuring they understood not just what to do, but why each step mattered. This foundation gave Lodestar Technology the confidence to plan for higher volumes and communicate its production capability to customers and investors.

We had a prototype and a blank slate. Novo Lean Solutions not only built the adjustable Team Workstations and Material Flow Racks, but they also taught our team how to design a proper lean production flow. Their flexibility - and the flexibility of their equipment - made all the difference.

2. A Production Line Designed to Scale with Demand

Novo Lean Solutions created a production flow and custom Industrial Workstations that could grow as Lodestar Technology grew:

  • Transitioned from prototype builds to a system capable of 40,000+ units/year
  • Built 11 custom operator workstations, later expanded to 13 as demand increased
  • Included stations for electrical assembly, mechanical assembly, quality testing, packaging, and shipping
  • Integrated visual management, standardized layouts, and clear material presentation to support cellular manufacturing, Kanban, and continuous flow.

Each workstation was designed to reduce operator fatigue, improve ergonomics, and maintain consistent quality. FIFO‑driven material flow lanes kept parts organized and ensured smooth, predictable assembly.

3. Modular Workstations and Racks That Adapt as the Product Evolves

Lodestar Technology needed a system that could evolve with LNK9 and future products. Novo Lean Solutions delivered:

  • Workstations and Material Flow Racks that can be reconfigured for process changes, part changes, ergonomic needs, or new variants
  • Easily movable stations that support future Kaizen improvements
  • Material Flow Racks that maintain clean, organized, FIFO‑driven part presentation
  • A modular design that allows Lodestar to reuse or duplicate stations as they expand or launch new product lines
